Copper Lugs — Tubular Cable Terminal Ends Manufacturer

Copper is the benchmark material for electrical terminations — and the quality of a copper lug is only as good as the purity of the copper it’s made from. HEX Worldwide manufactures copper cable lugs from high-conductivity electrolytic copper with a minimum purity of 99.9% (IACS conductivity ≥ 97%), ensuring every termination delivers the lowest possible contact resistance across the full service life of the installation.

Our copper tubular cable terminal ends are manufactured at our ISO 9001-certified facility in India and supplied to EPC contractors, switchgear OEMs, panel builders, and electrical distributors across India and international markets including the Middle East, Africa, and Southeast Asia.

Applications

Power Distribution Panels & Switchgear Main incomer cable terminations, outgoing feeder connections, bus coupler connections in LV switchboards, MCCs, and distribution boards.

Transformer Connections LV busbar cable terminations on distribution transformers (11 kV / 433 V), where high conductivity and low contact resistance at the bushing are critical to minimise losses.

Industrial Cable Networks Factory power distribution, motor feeder terminations, VFD output cable connections, and cable tray systems in process plants, steel mills, and cement factories.

Infrastructure Projects Metro rail power supply systems, airport electrical infrastructure, data centre power distribution, and hospital critical power systems.

Renewable Energy Installations DC cable terminations in solar combiner boxes and inverter input connections; AC cable connections at inverter output, transformer connections in wind farm collector systems.

Export Supply Our copper lugs are supplied to electrical contractors and distributors in the UAE, Qatar, Kuwait, Oman, Kenya, Tanzania, Singapore, and the United Kingdom under IS, DIN, and BS standard specifications.

Why Specify HEX Copper Lugs

Verified Raw Material Purity Every copper rod batch is tested for conductivity and dimensional compliance before entering production. This is not a formality — sub-standard copper rod is common in the market and results in under-performing joints that fail contact resistance testing.

Consistent Crimp Performance Precision barrel forming to tight dimensional tolerances means that our lugs deliver repeatable crimp results across production batches, eliminating the variance that causes quality failures on large projects.

Complete Size Range from One Manufacturer From 1.5 mm² to 630 mm², the full HEX copper lug range is available from a single source, simplifying procurement, vendor management, and quality documentation.

Project Documentation Support We provide IS 8309 test certificates, material certificates, and dimensional inspection reports for projects requiring third-party or client quality inspection.

Compatible Crimping Tooling HEX crimping tools and die sets are calibrated to match our lug barrel dimensions, guaranteeing correct crimp geometry without under- or over-compression.

Frequently Asked Questions

What copper purity do HEX copper lugs use?

All HEX copper lugs are manufactured from electrolytic copper with a minimum purity of 99.9% and an IACS conductivity of ≥ 97%. This meets the raw material requirements of IS 8309:2004 and DIN 46235. Material test certificates are available on request for project procurement.

Die selection depends on the lug barrel size and the crimp pattern required (hexagonal, oval, or indent). HEX supplies matched die sets for our complete lug range. Using an incorrect die will result in an under-crimped or over-crimped joint that may fail pull-out force requirements. Refer to our crimping tool and die reference guide or contact our technical team for a die cross-reference.

No. Copper lugs should only be used with copper conductors. Connecting an aluminium conductor directly into a copper lug barrel creates a dissimilar metal (galvanic) joint that will corrode over time, increasing contact resistance and eventually causing joint failure. For aluminium-to-copper terminations, always specify HEX bimetallic lugs from our aluminium lugs range.

Silver-plated copper lugs are available on request for applications requiring enhanced oxidation resistance at elevated temperatures (above 105°C) or in environments where bare or tinned copper is not specified. Contact our sales team for pricing and lead times on silver-plated variants.

Class 2 (stranded, non-flexible) conductors can be terminated with standard barrel lugs. Class 5 (flexible) and Class 6 (highly flexible) conductors require bell mouth or open-barrel lugs to prevent strand damage at the barrel entry. For Class 5/6 conductors, specify HEX bell mouth copper lugs or use bootlace ferrules before inserting into a standard barrel.

Standard stock items from 1.5 mm² to 240 mm² are available from 500 pieces per size. For sizes above 240 mm² and non-standard configurations, minimum order quantities and lead times apply. Contact our sales team for a project-specific quotation.
